Okay - I'm starting to take this costuming seriousley and need some tools - in particular a dremel.

Which kind do you boys have & what tools do you have? Is it quality all the way or can I get away with cheap and cheerful?

Dremel creates heat when cutting plastic thus causing more problems than it's worth.

Listen to fireblade jedi... He builds armor in his sleep :-))

I used a handcutter and loads of replacement blades,just in case :D it just felt right on my hand than the exacto knives for curved cuts,but exactos are best for snap-and-score technique,so I had it too.
Oh,for tricky areas I make 'target' marks on where I want to cut it or just estimate,then with a help from a 'steel scissors'(translated direct from it's indonesian name :p) or a heavy duty tailor scissor,cut just right before the target lines and 'finish' it off with the handcutter.
No dremels and sandpapers. Sharp and tiny cut excess? Use the blunt side of the blade to do the job

Great info & exactly what I wanted to hear -

I wasn't sure about using the cutting disks due to then heat, sand off burrs with wet n'dry.

But what about pilot holes? I used a dremmel to drill fine small holes on the inside of the forearm to form the curve I needed to stop the nipping - this was on my FX what's the best method for my forthcoming TM?

Also, are the Lexan scissors good for cutting the visor from the welding mask (will be doing this for my TB soon as well!)?

What thickness TM did you order?
The 1mm can easily be cut with scissors or an x-acto blade. No need for any dremeling or pilot holes.

I've built more sets of armour then I can remember with just a set of curved Lexan scissors.
These Bad Boys cut through, TM 2mm, FX, ATM, AP, you name it with no problem at all

Stay away from the Dremel Evil or Very Mad

Dremels = disaster No power tools should go anywere near your armour.(Well maybe the odd heat gun)
